1. Project Overview
Our client required a complete turnkey packaging solution for **2.5kg commercial frozen french fries**—one of the most demanding bulk-food applications. The target capacity was an impressive **6 tons per hour**, requiring seamless automation across weighing, packaging, quality inspection, flattening, cartoning, coding, and palletizing.
Below is the reference factory layout we engineered for this project.

2. Key Packaging Challenges
Frozen french fries in 2.5kg bulk bags present a unique combination of difficulties that standard packaging lines cannot handle:
- Speed vs. Seal Integrity: Most clients use PE bags, which dramatically slow down packaging and frequently result in poor sealing and broken bags.
- Fragile Product Shape: Long, brittle fries break easily during handling, leading to inconsistent distribution inside the bag and an uneven, lumpy appearance.
- Cartoning Complexity: The soft, deformable bags cause major headaches in cartoning—bags snag, tear, or stack crookedly inside the carton.
3. Complete Process Workflow
We designed a fully integrated production line covering every stage:
- Material Conveying → Multi-Head Weigher → VFFS Bag-Making & Air Evacuation → Metal Detection → Weight Sorting → Bag Flattening → Automatic Case Erecting → Automatic Case Packing → Case Sealing → Final Weight Check → Online Inkjet Coding → Robotic Palletizing
4. Core Engineering Solutions
High-Precision Weighing
For 2.5kg accuracy, the standard 10-head weigher is insufficient. We deployed a **14-head weigher with a 5.5L bucket** (or a 16-head 5.5L configuration for even greater precision) to handle the large volume per drop while maintaining tight weight tolerance.

VFFS Packaging Optimized for PE Bags
To solve the PE bag sealing problem, we integrated a complete set of custom modules:
- Air Evacuation Mechanism: Actively removes excess air before sealing.
- Bag-Flipping Device: Guarantees the printed side faces up when the bag exits the machine.
- Waterproof Electrical Cabinet: Critical for the cold, humid freezing environment.
- Micro-Perforation Device: Creates tiny vent holes for trapped air to escape during the evacuation process.

Dual Quality Inspection
Every bag passes through **metal detection** to eliminate foreign object contamination, followed by **weight sorting** to reject any out-of-spec bags before they enter the cartoning stage.

Bag Flattening & Shaping — A Critical Step
This is one of the most crucial—and often overlooked—stages. We designed a **square-tube vibrating conveyor** system that gently flattens and distributes the fries uniformly inside each bag. This step is the foundation for clean, stable cartoning and palletizing downstream.

Automatic Cartoning — The Hardest Challenge
Cartoning soft, deformable 2.5kg bags without snagging, tearing, or misalignment requires careful selection of insertion method. We offer three proven options depending on the actual product samples, carton size, and throughput requirements:
- Flexible Side-Push Packing: Ideal for uniform, flat bags.
- Drop-Style Packing: Suited for stable, forgiving bag shapes.
- Robotic Arm Packing: Maximum flexibility for delicate or irregular products.

Coding & Robotic Palletizing
After sealing, cartons pass through a final weight check before receiving an **online inkjet code**. A **collaborative palletizing robot** then stacks finished cartons at speeds up to **9 cases per minute** (within the 20kg payload range).

5. Project Summary & Replicable Value
This project delivered two lasting engineering values for our client:
- Optimized Line Layout: The walkway and equipment arrangement were specifically designed for freezer environments and operator ergonomics.
- A Replicable Template: The same architecture can be deployed across virtually any **bulk soft-bag frozen food** category—frozen strips, frozen dumplings, frozen blocks, and similar products requiring 1–5kg large-format packaging.
